Abrasion by glass fibers during injection molding of fiber reinforced plastics raises new challenges to the wear performance of the molds. In the last few decades, a large number of PVD and CVD coatings have been developed with the aim of minimizing abrasion problems. In this work, two different coatings were tested in order to increase the wear resistance of the surface of a mold used for glass fiber reinforced plastics: TiAlSiN and CrN/CrCN/DLC. TiAlSiN was deposited as a graded monolayer coating while CrN/CrCN/DLC was a nanostructured coating consisting of three distinct layers. Both coatings were produced by PVD unbalanced magnetron sputtering and were characterized using scanning electron microscopy (SEM) provided with energy dispersive spectroscopy (EDS), atomic force microscopy (AFM), micro hardness (MH) and scratch test analysis. Coating morphology, thickness, roughness, chemical composition and structure, hardness and adhesion to the substrate were investigated. Wear resistance was characterized through industrial tests with coated samples and an uncoated reference sample inserted in a feed channel of a plastic injection mold working with 30 wt.% glass fiber reinforced polypropylene. Results after 45,000 injection cycles indicate that the wear resistance of the mold was increased by a factor of 25 and 58, by the TiAlSiN and CrN/CrCN/DLC coatings, respectively, over the uncoated mold steel.

The demand by high performance materials that have to support severe service conditions at a reasonable cost has been forcing the powder metallurgy to improve constantly. The most recent and more important innovation in the area is the process of powder injection.Powder injection molding (PIM) is a technology capable of producing a new range of components from powders. This advanced technology overcomes the existent limitations in the forming of products with complex geometry. The process presents countless variations which are used in the industry today. Invariably, it consists of mixing the powders and a thermo-plastic binder, injecting the mass in the mold in the wanted form, debinding, sintering and making optional secondary operations, as for example, machinery.The purpose of this work is to review the metal injection molding techniques and apply the low pressure injection molding process to family of parts using metallic powder with 10 mum particle size. In the injection moulding of polypropylene reinforced with hard glass fibres, die materials are commonly subjected to severe abrasive wear. In order to improve its wear resistance, an unbalanced magnetron sputtering PVD compositional monolayered coating has been produced. The film was composed by a nanostructured TiB2 monolayer. Microstructure characterization and thickness evaluation were conducted by scanning electron microscopy (SEM). Film topography and roughness were accessed by SEM and Atomic Force Microscopy (AFM). The phase analyse was investigated by X-ray diffraction (XRD), using Cu Kalpha radiation. Scratch tests were conducted in order to study the film adhesion to the substrate. Load-Displacement curves (nanoindentation analysis) allowed measuring the film hardness and Young's modulus. A ball-cratering tribometer was used to determine the micro-abrasion laboratorial wear resistance, under different tests conditions, using SiC particles in distilled water slurry. At the end of these tests, the worn surfaces were analyzed by SEM and Energy Dispersive X-ray Spectroscopy (EDS) in order to compare these results with some other coatings already tested in the same conditions. To test the practical wear resistance, 135000 injection cycles were done in a plastic injection industrial mould. Coated samples were put on the plastic feed canal, after a turbulent zone. In these tests, a 30% (wt) glass fibres reinforced polypropylene was used. Worn sample surfaces were analyzed by SEM after 45.000 and 90.000 cycles. Image analyses were made in order to evaluate the damage increases and to observe the wear mechanisms involved.

The increasing technological innovation and demand for materials with better properties boosts research into new materials and new alloys. To do so, aluminum alloys are being developed, among them the AA7075-T6, having many applications in aerospace and military industries, machinery and equipment, molds for plastic injection and structures. To study and understand the properties, characteristics and especially the microstructure of the material, the metallographic preparation is essential. This paper presents new methodologies to achieve the metallography of samples of scrap alloy AA7075-T6, with emphasis on methods of polishing. For the five samples, the best results were those with specific grinding, the samples only going down on the sander. For polishing, the most effective method so far has been using the polishing cloth 16.3, of ATM enterprise, solution of diamond 3 μm, solution of diamond 1 μm, and colloidal solution of OP-S. For the etching, the reactive agent used was phosphoric acid (H3PO4) 85% P.A., as 90% in the proportion of distilled water to 10% acid. The best results were obtained in the attacks of 300 and 240 seconds, revealing the grain boundaries in most areas. Methodologies need more studies and more tests, but the results have proved to be satisfactory

This study aims to prove the economic feasibility of the installation of mechanical compression chillers on plastic injection molding machines in order to reduce the production cycle time of toothbrush cables in a specific case study. This evidence was confirmed by the comparative analysis of the system replaced and the new system installed. The old system had only one closed loop cooling tower which pumped chilled water to the injection molds, and the new system has the same tower sending cold water to the condensers of individual chillers installed on each injection machine. We conducted an analysis of energy efficiency in each system, showing that in terms of thermal efficiency virtually nothing has changed, but in terms of electricity demand the new system consumes 60.3 kW more. We conducted an analysis of machine productivity for both systems, showing a much higher productivity of the new system due to reduced cycle times caused by the presence of chillers and their greater cooling capacities. Equipped with data such as electricity rates, increases in operating costs and initial investments, the increase in consumption and demand of electricity plus the cycle time reduction were also calculated over so the simple payback 1 year and 2 months was reached

The product development field daily works in the chase of new materials and technologies that fulfills the requirements of the consumer market. So, projects are developed in order to theoretically predict what will actually happen. The production of household appliance is not different. To provide a pleasant bath to the costumer, the manufacture of a bathtub counts on many components. With this in mind, this work goal is to study the possibility of production by plastic injection of the assembly water source/overflow pipe used in bathtubs and compare its production cost with the cost of the assembly acquired from third parties. The injection process is widely used on the world stage because of its numerous advantages, however, due to the high cost of the molds, it is important to estimate the time required for the return of the initial investment. To do this, a model was designed to examine its dimensions and then initiate the study of the possibility to inject the components with the available injection machine and the production cycle. With the results, it was found that there was a reduction in the cost of the finished assembly, but a very long time to return the initial investment due to the current financial scenery of the country

In the last decades TiAlN coatings deposited by PVD techniques have been extensively investigated but, nowadays, their potential development for tribological applications is relatively low. However, new coatings are emerging based on them, trying to improve wear behavior. TiAlSiN thin coatings are now investigated, analyzing if Si introduction increases the wear resistance of PVD films. Attending to the application, several wear test configurations has been recently used by some researchers. In this work, TiAlSiN thin coatings were produced by PVD Unbalanced Magnetron Sputtering technique and they were conveniently characterized using Scanning Electron Microscopy (SEM) provided with Energy Dispersive Spectroscopy (EDS), Atomic Force Microscopy (AFM), Electron Probe Micro-Analyzer (EPMA), Micro Hardness (MH) and Scratch Test Analysis. Properties as morphology, thickness, roughness, chemical composition and structure, hardness and film adhesion to the substrate were investigated. Concerning to wear characterization, two very different ways were chosen: micro-abrasion with ball-on-flat configuration and industrial non-standardized tests based on samples inserted in a feed channel of a selected plastic injection mould working with 30% (wt.) glass fiber reinforced polypropylene. TiAlSiN coatings with a small amount of about 5% (wt.) Si showed a similar wear behavior when compared with TiAlN reported performances, denoting that Si addition does not improve the wear performance of the TiAlN coatings in these wear test conditions.

A fabricação de moldes é um pilar da indústria metalomecânica nacional. A qualidade patenteada pelos moldes de fabrico nacional é reconhecida mundialmente. A fabricação de um molde é sempre um novo desafio, dadas as especificidades de cada peça e à complexidade geométrica que normalmente apresentam. Este trabalho teve por principal objetivo proceder ao projeto, fabricação e ajuste de um molde para uma peça plástica complexa, destinada à indústria automóvel, a qual, pela sua complexidade geométrica, elevada relação de área versus espessura e grande número de reforços bastante delgados, exige cuidados especiais no momento de se tomarem decisões quanto às melhores metodologias a adotar na sua fabricação, com vista a garantir a qualidade exigida pelo cliente final. O projeto foi desenvolvido e levado a cabo, permitindo constatar que algumas das opções tomadas na fase do projeto foram as mais adequadas, exigindo pouco trabalho de afinação no final e permitindo a extração de peças com elevada repetibilidade de características e a qualidade requerida pelo cliente.

A indústria de componentes para automóveis necessita de constante inovação, no sentido de manter a elevada competitividade, imprescindível à sobrevivência de qualquer empresa neste sector. A automação e robótica são vias incontornáveis para a prossecução dos objetivos de produtividade desejados. Mesmo dentro da automação, a evolução é constante. Para além disso, a crescente inovação nos produtos fabricados, exige também novas soluções em termos de processos de fabrico. Isto leva a que, soluções válidas até uma determinada altura, passem facilmente a obsoletas, com necessidade premente de se implementarem novos sistemas que correspondam às necessidades atuais. Este trabalho teve por base uma necessidade detetada numa empresa fabricante de acessórios para a indústria automóvel: estruturas para estofo de assento automóvel, entre muitos outros. Atualmente, a estrutura do estofo automóvel assenta numa grelha constituída por um conjunto de arames, que é agregado por uma série de tiras de plástico injetadas em seu redor. As máquinas de injeção responsáveis por este processo têm superfície de apartação horizontal, e necessitam de mão-de-obra adjacente para a colocação dos arames no molde e descarga do conjunto, na razão de uma pessoa para duas máquinas, dependendo do tempo de ciclo da injeção. O trabalho consistiu no desenvolvimento de um sistema automático de alimentação e descarga da máquina de injeção, que tivesse por base um sistema já existente, mas que passasse a comportar outras funções até agora não desempenhadas pelos sistemas antigos, ou seja, que fossem capazes de ultrapassar os problemas colocados pela complexidade atual dos produtos em fabricação. O projeto foi concluído com sucesso, tendo sido validado pela empresa FicoCables, através da construção, teste e colocação em funcionamento de vários protótipos.
