Laser processing of structure sensitive hypereutectic ductile iron, a cast alloy employed for dynamically loaded automative components, was experimentally investigated over a wide range of process parameters: from power (0.5-2.5 kW) and scan rate (7.5-25 mm s(-1)) leading to solid state transformation, all the way through to melting followed by rapid quenching. Superfine dendritic (at 10(5) degrees C s(-1)) or feathery (at 10(4) degrees C s(-1)) ledeburite of 0.2-0.25 mu m lamellar space, gamma-austenite and carbide in the laser melted and martensite in the transformed zone or heat-affected zone were observed, depending on the process parameters. Depth of geometric profiles of laser transformed or melt zone structures, parameters such as dendrile arm spacing, volume fraction of carbide and surface hardness bear a direct relationship with the energy intensity P/UDb2, (10-100 J mm(-3)). There is a minimum energy intensity threshold for solid state transformation hardening (0.2 J mm(-3)) and similarly for the initiation of superficial melting (9 J mm(-3)) and full melting (15 J mm(-3)) in the case of ductile iron. Simulation, modeling and thermal analysis of laser processing as a three-dimensional quasi-steady moving heat source problem by a finite difference method, considering temperature dependent energy absorptivity of the material to laser radiation, thermal and physical properties (kappa, rho, c(p)) and freezing under non-equilibrium conditions employing Scheil's equation to compute the proportion of the solid enabled determination of the thermal history of the laser treated zone. This includes assessment of the peak temperature attained at the surface, temperature gradients, the freezing time and rates as well as the geometric profile of the melted, transformed or heat-affected zone. Computed geometric profiles or depth are in close agreement with the experimental data, validating the numerical scheme.

Pulsed laser beam was used to modify surface processing for ductile iron. The microstructures of processed specimen were observed using optical microscope (OM). Nanoindentation and micro-hardness of microstructures were measured from surface to inner of sample. The experimental results show that, modification zone is consisted of light melted zone, phase transformation hardening area and transient area. The light melt area is made up of coarse dendrite crystalline with a thickness less than 20um, phase transformation hardening area mainly of laminal or acicular martensite, retained austenite and graphite, i.e. M+A prime+ G. The cow-eye microstructure around graphite sphere always is formed in phase transformation hardening area zone, which consisting of a variety structure with the distance from the surface. So, it maybe as a obvious sign distinguishing modification zone border. Finally, the microstructures evolution of laser pulse processed ductile iron was analyzed coupling with beam energy distribution in space and laser pulse heating procession characteristics. The analysis shows that energy distribution of laser pulse has an important effect on microstructure during laser pulse modified ductile iron. Multi-scale and interlace arrangement are the important features for laser pulse modified ductile iron. Of microstructure.

An experimental study to evaluate the power dissipation of gears was performed. Three low-loss gear models were manufactured using standard 20° pressure angle tools. Austempered ductile iron (ADI) and 20MnCr5 carburized steel gears were tested in an FZG gear test machine using mineral, ester and polyalphaolephine (PAO)-based oils. The results compare power dissipation, the influence of different tooth flank geometries, materials and lubricants. This work concludes that conventional power-transmission gears can be replaced by these improved and more efficient low–loss models, which can be produced using common tools and that steel gears can be successfully replaced by austempered ductile iron gears.

The mechanical behaviour and performance of a ductile iron component is highly dependent on the local variations in solidification conditions during the casting process. Here we show a framework which combine a previously developed closed chain of simulations for cast components with a micro-scale Finite Element Method (FEM) simulation of the behaviour and performance of the microstructure. A casting process simulation, including modelling of solidification and mechanical material characterization, provides the basis for a macro-scale FEM analysis of the component. A critical region is identified to which the micro-scale FEM simulation of a representative microstructure, generated using X-ray tomography, is applied. The mechanical behaviour of the different microstructural phases are determined using a surrogate model based optimisation routine and experimental data. It is discussed that the approach enables a link between solidification- and microstructure-models and simulations of as well component as microstructural behaviour, and can contribute with new understanding regarding the behaviour and performance of different microstructural phases and morphologies in industrial ductile iron components in service.

采用经过二元光学变换后呈二维点阵分布的脉冲激光束对球铁试样作了表面强化处理。对强化前后试样表面的粗糙度、强化层深度、强化层显微硬度分布和耐磨性进行了研究。结果表明,在保证试样表面粗糙度(表面微熔或不熔)的前提下,随脉宽增加强化区层深增加。耐磨性测试表明,脉冲激光强化处理可提高材料耐磨性1.8倍以上.

采用经过二元光学元件变换呈二维点阵7*7分布的脉冲激光束对球墨铸铁材料进行表面淬火处理,研究激光参数变化对铸铁表面的粗糙度、硬化层深度、显做硬度和耐磨性等的影响。结果表明,在一定的能量范围内,随着能量的增加,粗糙度略呈增长的趋势,硬化层深也略有增加,并存在一个硬化层深极限值。硬度峰值差别很小,而相变硬化区差别则很大。耐磨性试验表明,随着能量的增加,耐磨性有提高的趋势。

For surface modification of stamping dies, an inseparable two-dimensional binary-phase gratings is introduced to implement the wavefront transformation of high-power laser beams. The design and fabrication of the gratings are described in detail. Two-dimensional even sampling encoding scheme is adopted to overcome the limitations of conventional Dammann grating in the design of two-dimensional output patterns. High diffractive efficiency (>70%) can be achieved through the transformation of the Gaussian laser beam into several kinds of two-dimensional arrays in focal plan. The application of the binary-phase gratings in the laser surface modification of ductile iron is investigated, and the results show that the hardness and the wear resistance of the sample surface were improved significantly by using the binary-phase gratings. 球墨铸铁因其优良性能而被广泛用作模具材料。对球墨铸铁冲压模具的激光表面处理已成为改善其耐磨性、提高使用寿命的重要方法。一定激光参量下吸收率的大小又直接影响到表面处理的质量。因此,确定球墨铸铁材料对激光的吸收率十分必要。通过热电偶测温,计算机数据采集系统进行定点温度采集,并结合数值模拟方法,对吸收率进行了标定,即首先根据预置的吸收率计算,预测被测点处的温度响应,并与实测响应比较,不断修正吸收率值,使预测温度响应和实验值吻合,由此获得吸收率。采用这种方法获得了球墨铸铁材料在大气条件下对激光的吸收率为23.3%。为激光处理球墨铸铁材料时工艺参量的选择和优化提供了一定参考。

L’oggetto principale delle attività di tesi è la caratterizzazione numerico-sperimentale di processi di colata in sabbia di ghisa sferoidale. Inizialmente è stata effettuata un’approfondita indagine bibliografica per comprendere appieno le problematiche relative all’influenza dei parametri del processo fusorio (composizione chimica, trattamento del bagno, velocità di raffreddamento) sulle proprietà microstrutturali e meccaniche di getti ottenuti e per valutare lo stato dell’arte degli strumenti numerici di simulazione delle dinamiche di solidificazione e di previsione delle microstrutture. Sono state definite, realizzate ed impiegate attrezzature sperimentali di colata per la caratterizzazione di leghe rivolte alla misura ed alla differenziazione delle condizioni di processo, in particolare le velocità di raffreddamento, ed atte a validare strumenti di simulazione numerica e modelli previsionali. Inoltre sono stati progettati ed impiegati diversi sistemi per l’acquisizione ed analisi delle temperature all’interno di getti anche di grandi dimensioni. Lo studio, mediante analisi metallografica, di campioni di materiale ottenuto in condizioni differenziate ha confermato l’effetto dei parametri di processo considerati sulle proprietà microstrutturali quali dimensioni dei noduli di grafite e contenuto di ferrite e perlite. In getti di grandi dimensioni si è riscontrata anche una forte influenza dei fenomeni di macrosegregazione e convezione della lega su microstrutture e difettologie dei getti. Le attività si sono concentrate principalmente nella simulazione numerica FEM dei processi fusori studiati e nell’impiego di modelli empirico-analitici per la previsione delle microstrutture. I dati misurati di temperature di processo e di microstrutture sono stati impiegati per la validazione ed ottimizzazione degli strumenti numerici previsionali impiegati su un ampio intervallo di condizioni di processo. L’impiego di strumenti affidabili di simulazione del processo fusorio, attraverso l’implementazione di correlazioni sperimentali microstrutture-proprietà meccaniche, permette la valutazione di proprietà e difettologie dei getti, fornendo un valido aiuto nell’ottimizzazione del prodotto finito e del relativo processo produttivo.

In a scenario of increasing competitiveness of the global industrial sector and with a consumer market increasingly demanding, there is an increased demand for new materials and, consequently, possibilities to explore new research and technological advances towards the development of new manufacturing methods or the improvement of existing technologies. In the case of cast irons, new grades of them have been developed so that their mechanical properties have been improved, making them more competitive with steel, expanding the applications and thus represents great economic gain for metallurgy and manufacturing sectors. This increases the interest and creates new opportunities to study these materials and identify how they respond in terms of the surface integrity, tool wear, cutting forces, among others, when machined by grinding operation. In this context, due to the lack of results from grinding of cast irons and studies comparing grindability among several grades of cast irons found in the literature, this work aims to generate scientific and technological contribution to the metallurgical and metal working sector through roughness results (Ra and Rz parameters) and evaluation and analysis of the subsurface integrity of three cast iron grades (gray, compacted graphite and nodular). The machining trials were performed on a surface grinding machine with silicon carbide grinding wheel at different cutting conditions. The input variables were the radial depth of cut (15 and 30 μm), worktable speed, vw (5 and 10 m/min) and the abrasive grain size of the grinding wheel. The results showed that surface roughness increased with the radial depth of cut for all materials tested; and the lowest values were obtained for gray cast iron. Also, roughness was sensitive to variation of worktable speed and the lowest values were obtained after machining with vw = 5 m/min. With respect to the abrasive grain size, as it decreased the roughness values increased to gray and nodular cast iron grades. Furthermore, grinding burns marks were observed on the surfaces of nodular cast iron and compacted graphite iron grades after grinding the smallest grain size, contrary to what is usually reported in literature. However, no evidence of severe thermal damages below the machined surfaces of all cast iron grades was observed after analyzing the results of hardness and the SEM micrograph images.

The effects of Si and cooling rate are investigated for their effect on the mechanical properties and microstructure. Three alloys were chosen with varying C and Si contents and an attempt to keep the remainder of the elements present constant. Within each heat, three test blocks were poured. Two blocks had chills – one with a fluid flowing through it to cool it (active chill) and one without the fluid (passive) – and the third block did not have a chill. Cooling curves were gathered and analyzed. The mechanical properties of the castings were correlated to the microstructure, cooling rate and Si content of each block. It was found that an increase in Si content increased the yield stress, tensile strength and hardness but decreased the impact toughness, elongation and Young’s modulus. The fast cooling rates produced by the chills caused a high nodule count in the castings along with a fine ferrite grain size and a high degree of nodularity. The fine microstructures, in turn, increased the strength and ductile to brittle transition temperature (DBTT) of the castings. The fast cooling rate was not adequate to overcome the dramatic increase in DBTT that is caused by the addition of Si.

Vermicular graphite cast iron is a new addition to the family of cast irons. Various methods for producing vermicular graphite cast iron are briefly discussed in this paper. The mechanical and physical properties of cast irons with vermicular graphite have been found to be intermediate between those of gray and ductile irons. Other properties such as casting characteristics, scaling resistance, damping capacity and machinability have been compared with those of gray and ductile irons. Probable applications of vermicular graphite cast irons are suggested.

Electrolytic iron as deposited is brittle and therefore must be annealed. After annealing, the material is ductile and closely resembles copper in its behavior under work. It is claimed to be more resistant to corrosion than dead soft iron. It also has the advantage of corroding uniformly ( or­dinary soft iron develops pin holes which shorten its life considerably). The extreme purity of electrolytic iron namely makes it very suitable as a base metal for alloys. Its ductility opens up a field for use in the manufacture of cold rolled strip, seamless tubes, and wire.
