Investigates the significance and interactive effects of lubricant type, workpiece surface texture and deformation rate under bulk metal, deformation conditions. A novel test rig was developed in conjunction with statistical test techniques. The result of this work identified a cold forming lubrication system with potential economic and environmental advantages over traditional lubrication systems.

Cold-formed steel members are subject to failure caused by buckling, normally under loads smaller than those corresponding to partial or total yielding of the cross section. The buckling of members in bending can be classified as local or global, and the occurrence of one or the other type is expected by the members' geometric characteristics and by the constraints and load conditions. One of the local instability modes that can characterize a member's failure is distortional buckling of the cross section occurring on its own plane and involving lateral displacements and rotations. This paper presents and discusses the procedures and results obtained from experimental tests of cold-formed steel members under bending. Forty-eight beams were carried out on members in simple lipped channel, in pairs, with 6-meter spans and loads applied by concentrated forces at every 1/3 of the span. The thickness, width and dimensions, of the stiffeners were chosen so that the instability by distortion buckling of the cross section was the principal failure mode expected. The experimental results are compared with the obtained results by using the direct strength method.

One of the most important objectives of cold metal forming research is to develop techniques that enable better manufacturing efficiencies. Within this monitoring of tooling condition is vital to providing high quality manufacturing. The objective of this research is to determine the signature derived from Acoustic Emission (AE) sensors, in order to establish the current condition of a machine tool, as applied to bolt-making. From here we aim to develop and implement an on-line condition monitoring tool for the cold forming process. A review of the literature has shown that much research into AE has been successfully applied in metal cutting operations; such as milling, drilling and turning, but little research has been done related to metal forming. This appears to be due to the complexity of obtaining consistent signals using Acoustic Emission systems, because the presence of noise in many forms. This paper will detail many of the AE signals acquired and analysed through our research. The extensive results indicate this form of condition monitoring is not suitable for metal forming in its current configuration. Further tests are proposed to enable such research to move forward, so a condition monitoring system can be established.

Cold-formed steel members are increasingly used as primary structural elements in the building industries around the world due to the availability of thin and high strength steels and advanced cold-forming technologies. Cold-formed lipped channel beams (LCB) are commonly used as flexural members such as floor joists and bearers. However, their shear capacities are determined based on conservative design rules. For the shear design of LCB web panels, their elastic shear buckling strength must be determined accurately including the potential post-buckling strength. Currently the elastic shear buckling coefficients of LCB web panels are determined by assuming conservatively that the web panels are simply supported at the junction between their flange and web elements. Hence finite element analyses were conducted to investigate the elastic shear buckling behavior of LCBs. An improved equation for the higher elastic shear buckling coefficient of LCBs was proposed based on finite element analysis results and included in the ultimate shear capacity equations of the North American cold-formed steel codes. Finite element analyses show that relatively short span LCBs without flange restraints are subjected to a new combined shear and flange distortion action due to the unbalanced shear flow. They also show that significant post-buckling strength is available for LCBs subjected to shear. New equations were also proposed in which post-buckling strength of LCBs was included.

Roll forming of ultra-high strength steels (UHSS) and other high strength alloys is an advanced manufacturing methodology with the ability of cold forming those materials to complex three-dimensional shapes for lightweight structural applications. Due to their high strength, most of these materials have a reduced ductility which excludes conventional sheet forming methods under cold forming conditions. Roll forming is possible due to its low strains and incremental forming characteristic. Recent research investigates the development of high strength nano-structured aluminum sheet and titanium alloys, as well as their behaviour in roll forming with regard to formability, material behaviour and shape defects. The development of new materials is often limited to small scale samples due to the high preparation costs. In contrast, industrial application needs larger scale tests for validation, especially in roll forming where a minimum sheet length is required to feed the sample trough the roll forming machine. This work describes a novel technique for studying roll forming of a short length of experimental material. DP780 steel strips (500mm – 1300mm length) were welded between two mild steel carrier sheets of similar width and thickness giving an overall strip length of 2m. Roll forming trials were performed and longitudinal edge strain, bow and springback determined on the welded samples and samples formed of full length DP780 strip before and after cut off. The experimental results of this work show that this method gives a reasonable approach for predicting material behavior in roll forming transverse to the rolling direction. In contrast to that significant differences in longitudinal bow were observed between the welded sections and the sections formed of full length DP780 strip; this indicates that the applicability of this method is limited with regard to predicting longitudinal material behavior in roll forming.

This paper investigates the friction and deformation-induced heating that occurs during the stamping of high strength sheet steels, under room temperature conditions. A thermo-mechanical finite element model of a typical plane strain stamping process was developed to understand the temperature conditions experienced within the die and blank material; and this was validated against experimental measurements. A high level of correlation was achieved between the finite element model and experimental data for a range of operating conditions and parameters. The model showed that the heat generated during realistic production conditions can result in high temperatures of up to 108 °C and 181 °C in the blank and die materials, respectively, for what was traditionally expected to be 'cold' forming conditions. It was identified that frictional heating was primarily responsible for the peak temperatures at the die surface, whilst the peak blank temperatures were caused by a combination of frictional and deformation induced heating. The results provide new insights into the local conditions within the blank and die, and are of direct relevance to sheet formability and tool wear performance during industrial stamping processes. © 2014 Elsevier B.V. A three-dimensional finite element model of cold pilgering of stainless steel tubes is developed in this paper. The objective is to use the model to increase the understanding of forces and deformations in the process. The focus is on the influence of vertical displacements of the roll stand and axial displacements of the mandrel and tube. Therefore, the rigid tools and the tube are supported with elastic springs. Additionally, the influences of friction coefficients in the tube/mandrel and tube/roll interfaces are examined. A sensitivity study is performed to investigate the influences of these parameters on the strain path and the roll separation force. The results show the importance of accounting for the displacements of the tube and rigid tools on the roll separation force and the accumulative plastic strain.

An Australian manufacturer has recently developed an innovative group of cold-formed steel hollow flange sections, one of them is LiteSteel Beams (LSBs). The LSB sections are produced from thin and high strength steels by a patented manufacturing process involving simultaneous cold-forming and dual electric resistance welding. They have a unique geometry consisting of rectangular hollow flanges and a relatively slender web. The LSB flexural members are subjected to lateral distortional buckling effects and hence their capacities are reduced for intermediate spans. The current design rules for lateral distortional buckling were developed based on the lower bound of numerical and experimental results. The effect of LSB section geometry was not considered although it could influence the lateral distortional buckling performance. Therefore an accurate finite element model of LSB flexural members was developed and validated using experimental and finite strip analysis results. It was then used to investigate the effect of LSB geometry. The extensive moment capacity data thus developed was used to develop improved design rules for LSBs with one of them considering the LSB geometry effects through a modified slenderness parameter. The use of the new design rules gave higher lateral distortional buckling capacities for LSB sections with intermediate slenderness. The new design rule is also able to accurately predict the lateral distortional buckling moment capacities of other hollow flange beams (HFBs).

This paper presents the details of experimental studies on the shear behaviour of a recently developed, cold-formed steel beam known as LiteSteel Beam (LSB). The LSB section has a unique shape of a channel beam with two rectangular hollow flanges and is produced by a patented manufacturing process involving simultaneous cold-forming and dual electric resistance welding. To date, no research has been undertaken on the shear behaviour of LiteSteel beams with torsionally rigid, rectangular hollow flanges. In the present investigation, experimental studies involving more than 30 shear tests were carried out to investigate the shear behaviour of 13 different LSB sections. It was found that the current design rules in cold-formed steel structures design codes are very conservative for the shear design of LiteSteel beams. Significant improvements to web shear buckling occurred due to the presence of rectangular hollow flanges while considerable post-buckling strength was also observed. Experimental results are presented and compared with corresponding predictions from the current design codes in this paper. Appropriate improvements have been proposed for the shear strength of LSBs based on AS/NZS 4600 design equations.

This paper presents the details of experimental and numerical studies on the shear behaviour of a recently developed, cold-formed steel beam known as LiteSteel Beam (LSB). The LSB sections are produced by a patented manufacturing process involving simultaneous cold-forming and electric resistance welding. It has a unique shape of a channel beam with two rectangular hollow flanges. Recent research has demonstrated the presence of increased shear capacity of LSBs due to the additional fixity along the web to flange juncture, but the current design rules ignore this effect. Therefore they were modified by including a higher elastic shear buckling coefficient. In the present study, the ultimate shear capacity results obtained from the experimental and numerical studies of 10 different LSB sections were compared with the modified shear capacity design rules. It was found that they are still conservative as they ignore the presence of post-buckling strength. Therefore the design rules were further modified to include the available post-buckling strength. Suitable design rules were also developed under the direct strength method format. This paper presents the details of this study and the results including the final design rules for the shear capacity of LSBs.

A new cold-formed steel beam, known as the LiteSteel Beam (LSB), has the potential to transform the low-rise building industry. The new beam is effectively a channel section with two rectangular hollow flanges and a slender web, and is manufactured using a simultaneous cold-forming and electric resistance welding process. Research into the flexural behaviour of single LSB members showed that the LSBs are susceptible to lateral distortional buckling effects and their moment capacities are significantly reduced for intermediate spans. Build-up LSB sections are expected to improve their flexural capacity and to enhance their applications. They are also likely to mitigate the detrimental effects of lateral distortional buckling observed with single LSB members of intermediate spans. However, the behaviour of build up beams is not well understood. Currently available design rules were found to be inadequate to predict the member moment capacities of back to back LSBs. Therefore a research project based on both experimental and numerical studies was undertaken to investigate the flexural behaviour of back to back LSBs with various longitudinal connection spacings under a uniform moment. New design rules were developed using the moment capacity data obtained using finite element analyses and experimental tests. This paper presents the details of the development of design rules for the back to back LSB sections.

In the present investigation, a series of numerical analyses based on three-dimensional finite element modeling and an experimental study were carried out to investigate the shear behaviour of 10 different LSB sections. It was found that the current design rules in cold-formed steel structures design codes are very conservative for the shear design of LiteSteel beams. Significant improvements to web shear buckling occurred due to the presence of rectangular hollow flanges while considerable post-buckling strength was also observed. Therefore the design rules were further modified to include the available post-buckling strength. Suitable design rules were also developed under the direct strength method format. This paper presents the details of this investigation and the results including the final design rules for the shear capacity of LSBs. It also presents new shear strength formulae for lipped channel beams based on the current design equations for shear strength given in AISI (2007) using the same approach used for LSBs.

The unique LSB section is produced by a patented manufacturing process involving simultaneous cold-forming and dual electric resistance welding. To date, limited research has been undertaken on the shear buckling behaviour of LSBs with torsionally rigid, rectangular hollow flanges. For the shear design of LSB web panels, their elastic shear buckling strength must be determined accurately including the potential post-buckling strength. This paper presents the details of an experimental study on the shear behaviour and strength of a recently developed, cold-formed steel hollow flange channel beam known as LiteSteel Beam (LSB). The new LSB sections with rectangular hollow flanges are produced using a patented manufacturing process involving simultaneous cold-forming and dual electric resistance welding. They are commonly used as flexural members in buildings. However, no research has been undertaken on the shear behaviour of LSBs. Therefore a detailed experimental study involving 36 shear tests was undertaken to investigate the shear behaviour of 10 different LSB sections. Simply supported test specimens of LSBs with aspect ratios of 1.0 and 1.5 were loaded at midspan until failure using both single and back to back LSB arrangements. Test specimens were chosen such that all three types of shear failure (shear yielding, inelastic and elastic shear buckling) occurred in the tests. Comparison of experimental results with corresponding predictions from the current Australian and North American cold-formed steel design rules showed that the current design rules are very conservative for the shear design of LSBs. Significant improvements to web shear buckling occurred due to the presence of rectangular hollow flanges while considerable post-buckling strength was also observed. Appropriate improvements have been proposed for the shear strength of LSBs based on the design equations in the North American Specification. This paper presents the details of this experimental study and the results. When reduced height web side plates or only one web side plate was used, the shear capacity of LSB was reduced. Details of these tests and the results are also presented in this paper.
