During plastic deformation of crystalline materials, the collective dynamics of interacting dislocations gives rise to various patterning phenomena. A crucial and still open question is whether the long range dislocation-dislocation interactions which do not have an intrinsic range can lead to spatial patterns which may exhibit well-defined characteristic scales. It is demonstrated for a general model of two-dimensional dislocation systems that spontaneously emerging dislocation pair correlations introduce a length scale which is proportional to the mean dislocation spacing. General properties of the pair correlation functions are derived, and explicit calculations are performed for a simple special case, viz pair correlations in single-glide dislocation dynamics. It is shown that in this case the dislocation system exhibits a patterning instability leading to the formation of walls normal to the glide plane. The results are discussed in terms of their general implications for dislocation patterning.

The crystal-plastic behavior of quartz mylonites from the Ribeira Shear Zone (SE Brazil), a major strike-slip structure that was active during a prograde metamorphic phase related to the Neoproterozoic Brasiliano-Pan African Orogeny, was investigated using a multi-method approach. Geothermobarometry results indicate deformational conditions ranging from similar to 300 to similar to 630 degrees C and 500-700 MPa. A strong correlation between mapped metamorphic zones and a dominance of different dynamic recrystallization mechanisms of quartz occurs within the mylonite zone. Bulging recrystallization (BLG) dominates within the chlorite zone between 300 and 410 degrees C, subgrain rotation recrystallization (SGR) operates within the biotite zone from 410 to 520 degrees C, and grain boundary migration recrystallization (GBM) dominates in the garnet zone above 520 degrees C. The development of quartz c-axis textures is mainly governed by temperature and dynamic recrystallization mechanisms. Textures from BLG zone mylonites are characterized by maxima around Z; SGR zone mylonites display single girdles or asymmetric type I crossed girdles; and GBM zone mylonites comprise maxima around Y and intermediate between X and Z. The scarcity or absence of water-bearing fluid inclusions in quartz mylonites from the SGR and GBM zones, which are dominated by carbonic inclusions, suggests water-deficient conditions, whereas BLG zone mylonites are dominated by water-bearing inclusions. This evidence indicates that water was available in the protoliths but has been eliminated with increasing deformation and deformation temperature. No effect of the water content variation on the quartz microstructural and recrystallized grain size evolution was detected, and little influence on c-axis texture development was observed. Most of the fluid inclusion densities were reequilibrated during the shear zone exhumation history, recording a decompression in the range of 300-500 MPa, while microstructural reequilibration effects related to the prograde metamorphism are largely preserved. Fluid inclusion microstructures and densities from two SGR zone samples preserved evidence for a near isothermal compression within the interior of the Ribeira Shear Zone during the prograde metamorphism. This thesis focuses on the tribological performance of tool surfaces in two steel working operations, namely wire drawing and hot rolling. In all forming operations dimensions and surface finish of the products are of utmost importance. Forming basically includes three parts – forming conditions excluded – that may be changed; work material, tool and (possibly) lubricant. In the interface between work material and tool, the conditions are very aggressive with – generally or locally – high temperatures and pressures. The surfaces will be worn in various ways and this will change the conditions in the process. Consequently, the surface finish as well as the dimensions of the formed product may change and in the end, the product will not fulfil the requirements of the customer. Therefore, research and development in regard to wear, and consequently tribology, of the forming tools is of great interest. The investigations of wire drawing dies focus on coating adhesion/cohesion, surface characteristics and material transfer onto the coated steel both in laboratory scale as well as in the wire drawing process. Results show that it in wire drawing is possible to enhance the tribological performance of drawing dies by using a lubricant together with a steel substrate coated by a polished, dual-layer coating containing both hard and friction-lowering layers. The investigations of hot rolling work rolls focus on microstructure and hardness as well as cracking- and surface characteristics in both laboratory scale and in the hot strip mill. Results show that an ideal hot work roll material should be made up of a matrix with high hardness and a large amount of complex, hard carbides evenly distributed in the microstructure. The surface failure mechanisms of work rolls are very complex involving plastic deformation, abrasive wear, adhesive wear, mechanical and thermal induced cracking, material transfer and oxidation. This knowledge may be used to develop new tools with higher wear resistance giving better performance, lower costs and lower environmental impact.

The surface failure characteristics of different work roll materials, i.e. High Speed Steel, High Chromium Iron and Indefinite Chill Iron, used in the finishing stands of a hot strip mill have been investigated using stereo microscopy, 3D optical profilometry, scanning electron microscopy and energy dispersive X-ray spectroscopy. The results show that the surface failure mechanisms of work rolls for hot rolling are very complex, involving plastic deformation, abrasive wear, adhesive wear, mechanical and thermal induced cracking, material transfer and oxidation. Despite the differences in chemical composition and microstructure, the tribological response of the different work roll materials was found to be strongly dependent on the material microstructure and especially the presence and distribution of microstructural constituents, such as the different carbide phases and graphite (in the case of Indefinite Chill Iron). Cracking and chipping of the work roll surfaces, both having a negative impact on work roll wear, are strongly influenced by the presence of carbides, carbide networks and graphite in the work roll surface. Consequently, the amount of carbide forming elements as well as the manufacturing process must be controlled in order to obtain an optimised microstructure and a predictable wear rate.

One of the major challenges in assessing the mechanical properties of recovery annealed steel is the strain localization that occurs almost immediately on the formation of the first Lüders band, such that no or limited propagation of the Lüders band occurs along the tensile coupon. The stress raiser associated with the geometry of the standard tensile coupon means that this plastic deformation is often completely outside the standard extensometers on the coupon. Hence, no strain is measured during the test. While this is not important for assessing the tensile strength of the steel, it does mean that the strain related properties, such as the elastic limit of the steel, cannot be measured using standard testing techniques.This work addresses this issue by examining three techniques for ensuring that the strain occurs inside the extensometer. It is shown that the best technique is the extended extensometer, where the gauge length covers slightly more than the tensile coupon parallel length. While this leads to some variation in the width of the material being measured, compensation can be be made by adjusting the strain to correct the Young's Modulus.This technique has direct implications not just for recovery annealed steels, but for other high strength, low work hardening materials such as ultrafine ferrite. A particular requirement of these high strength steels in structural applications is a high elastic limit; hence, measurement of the strain related properties for these high strength materials must be considered vital in their mechanical assessment.

Recent experimental research indicates that superelastic shape memory alloy nickel–titanium (NiTi) is superior to stainless steel against wear and could be applied in tribological engineering. It is believed that the super wear resistance of shape memory alloys is mainly due to the recovery of the superelastic deformation. Our recent wear study indicates that wear rate is very sensitive to the maximum contact pressure. In the present investigation, which involves applying Hertz contact theory and the finite element method, the wear behaviour of shape memory alloys is examined against that of stainless steels through analyzing the maximum contact pressure and the plastic deformation. Our investigation indicates that the contribution of superelasticity to the high wear resistance of NiTi is directly linked to the low transformation stress and the large recoverable transformation strain. Furthermore, the low Young's modulus of this alloy also plays an important role to reduce the maximum contact pressure and therefore reduce the wear rate. Additionally, the high plastic yield strength of transformed martensite NiTi enhances its wear resistance further.

A numerical study is presented in this paper to investigate the energy absorption of foam-filled aluminium tubes during crushing. The post-buckling mode of the foam-tube structures has been successfully simulated. The predicted compressive load-displacement is in a good agreement with experimental results. The energy absorption ability of the composite structure due to plastic deformation in a crushing process is evaluated by comparison with the tube structure without foam. The results indicate that the energy absorption of a foam-filled tube structure is superior to the tube without foam. The influences of the friction and the geometric parameters of the structure on the energy absorption have also been investigated. Results from this study will assist automotive industry to design crashworthy components based on foam-filled tubes.

The effect of prestraining (PS) and bake hardening (BH) on the microstructures and mechanical properties has been studied in transformation-induced plasticity (TRIP) and dual-phase (DP) steels after intercritical annealing. The DP steel showed an increase in the yield strength and the appearance of the upper and lower yield points after a single BH treatment as compared with the as-received condition, whereas the mechanical properties of the TRIP steel remained unchanged. This difference appears to be because of the formation of plastic deformation zones with high dislocation density around the “as-quenched” martensite in the DP steel, which allowed carbon to pin these dislocations, which, in turn, increased the yield strength. It was found for both steels that the BH behavior depends on the dislocation rearrangement in ferrite with the formation of cell, microbands, and shear band structures after PS. The strain-induced transformation of retained austenite to martensite in the TRIP steel contributes to the formation of a complex dislocation structure.

The recent successful development of the equal channel angular pressing (ECAP) process in metals provides a feasible solution to produce ultra-fine or nano-grained bulk: materials with tailored material properties. However, ECAP is difficult to scale up commercially due to excessive load requirements. In this paper, a new Multi-ECAP process with die rotation is considered to obtain ultra-fine grain structured materials under a moderate deformation force. It is shown that an addition of torsion results in a reduction in the pressing force and an increase in severity of plastic deformation. An analysis using the upper bound method is found to be useful in predicting the pressing load and flow pattern of ECAP with and without rotational dies. Solutions are obtained for different inclined channel angles under different angular velocities of dies. Relative pressures are presented and some computed solutions are compared with those found by FEM simulation. The theoretical predictions of the pressing load are in good agreement with the simulation results. The amount of plastic deformation is determined by the inclined angle between the two intersecting channels, and the velocity ratio between the angular velocity of dies and the normal component of the punch velocity.

Burnishing is a surface modification process, which involves plastic deformation of the material at the surface of the component due to the application a highly polished and hard roller, under pressure. This results in the improvement of the surface finish of the component and induces residual compressive stresses on the surface of the component. The present work deals with the optimization of the burnishing force for the best surface finish, at constant speed and feed, for Aluminium and Mild steel workpieces. A 3dimensional finite element model is proposed for the simulation of the burnishing process, and the analysis is carried out at the optimum force determined experimentally. The induced compressive stress in the components is determined from the finite element analysis and this value is then compared with the results obtained from X-ray diffraction technique.

Characteristics of the “contraction” twins, formed close to the fracture surface in Mg–3Al–1Zn alloy deformed in tension approximately perpendicular to the grain c-axes, are investigated using transmission electron microscopy. The grain c-axis contractions were largely accommodated by {1011}-{1012} source double-twins in a variant characterized by 38° ⟨1210⟩ source twin/matrix misorientation in conjunction with dislocation slip. A possible interpretation of the observed preference for this variant formation is given and some crystal plasticity modelling is performed to elucidate the matter.

Multi scale CAFE model for the prediction of initiation and propagation of the micro shear bands and shear bands in metallic materials subjected to plastic deformation is presented. The CAFE approach is the combination of the Cellular Automata (CA) and the Finite Element (FE) methods. The application of the developed CAFE model to analyze material flow during extrusion is the objective of the present work. The proposed CAFE approach is applied in this work to simulation of the extrusion with flat face and convex dies and to investigate differences in the material flow. The initial FE meshes with the set of the CA point are generated for the numerical tests and the results of the metal flow predicted by the CAFE method are presented in the paper.

The sheet metal forming process basically involves the shaping of sheet metal of various thickness and material properties into the desired contours. This metal forming process has been extensively used by the automotive industry to manufacture both car panels and parts. Over the years numerous investigations have been conducted on various aspects of the manufacturing process with varied success. In recent years the requirements on the sheet metal forming industry have headed towards improved stability in the forming process while lowering environmental burdens. Therefore the overall aim of this research was to identify a technique for developing lubricant formulations that are insensitive to the sheet metal forming process. Due to the expense of running experiments on production presses and to improve time efficiency of the process the evaluation procedure was required to be performed in a laboratory. Preliminary investigations in the friction/lubricant system identified several laboratory tests capable of measuring lubricant performance and their interaction with process variables. However, little was found on the correlation between laboratory tests and production performance of lubricants. Therefore the focus of the research switched to identifying links between the performance of lubricants in a production environment and laboratory tests. To reduce the influence of external parameters all significant process variables were identified and included in the correlation study to ensure that lubricant formulations could be desensitised to all significant variables. The significant process variables were found to be sensitive to die position, for instance: contact pressure, blank coating of the strips and surface roughness of the dies were found significant for the flat areas of the die while no variables affected friction when polished drawbeads were used. The next phase was to identify the interaction between the significant variables and the main lubricant ingredient groups. Only the fatty material ingredient group (responsible for the formation of boundary lubricant regimes) was found to significantly influence friction with no interaction between the ingredient groups. The influence of varying this ingredient group was then investigated in a production part and compared to laboratory results. The correlation between production performance and laboratory tests was found to be test dependant. With both the Flat Face Friction test and the Drawbead Simulator unaffected by changes in the lubricant formulation, while the Flat Bottom Cup test showing similar results as the production trial. It is believed that the lack of correlation between the friction tests and the production performance of the lubricant is due to the absence of bulk plastic deformation of the strip. For this reason the Ohio State University (OSU) friction test was incorporated in the lubricant evaluation procedure along with a Flat Bottom Cup test. Finally, it is strongly believed that if the lubricant evaluation procedure highlighted in this research is followed then lubricant formulations can be developed confidently in the laboratory.

The effect of a bake-hardening (BH) treatment on the microstructure and mechanical properties has been studied in C-Mn-Si TRansformation Induced Plasticity (TRIP) and Dual Phase (DP) steels after: (i) thermomechanical processing (TMP) and (ii) intercritical annealing (IA). The steels were characterized using X-ray diffraction, transmission electron microscopy (TEM) and three-dimensional atom probe tomography (APT). All steels showed high BH response. however, the DP and trip steels after IA/BH showed the appearance of upper and lower yield points, while the stress-strain behavior of the trip steel after TMP/BH was still continuous. This was due to the higher volume fraction of bainite and more stable retained austenite in the TMP/BH steel, the formation of plastic deformation zones with high dislocation density around the "as-quenched” martensite and “TRIP” martensite in the IA/BH DP steel and IA/BH TRIP steel, respectively.

The microstructure and crystallographic texture characteristics were studied in a 22Cr-6Ni-3Mo duplex stainless steel subjected to plastic deformation in torsion at a temperature of 1000 °C using a strain rate of 1 s−1. High-resolution EBSD was successfully used for precise phase and substructural characterization of this steel. The austenite/ferrite ratio and phase morphology as well as the crystallographic texture, subgrain size, misorientation angles and misorientation gradients corresponding to each phase were determined over large sample areas. The deformation mechanisms in each phase and the interrelationship between the two are discussed.
