The thesis addressed and answered a number of key issues in the experimental analysis of friction in sheet forming operations. Conventional friction theories were linked with the properties of sheet coatings and the process geometries. Newly derived mathematical models extended the analysis of friction in sheet metal forming applications.

The research found changes in the performance (formability) of magnesium alloy sheets with a history of different processes. A key outcome found that the steel sheet metal processing of rolling and heat treatment caused a detrimental effect. The material's internal deformation was found to be linked to the poor formability.

Dual Phase (DP) steel one of the Advanced High Strength Steels (AHSS) has a two phase microstructure where soft and hard phase acts together to offer a high strength composite effect. The high strength, however, must be balanced with ductility so that complex parts and designs can be manufactured from AHSS sheets. However, during forming certain grades of DP steel a sudden crack can occur without any intimation of necking. Thus, due to this abnormal forming behaviour, is difficult to accurately predict because most classical modelling approaches are not designed for such micro-structurally heterogeneous materials. These modelling approaches are generally based on an average representation of the material behaviour in a continuum mechanics formulation. This works for materials that are homogenous, or at least could be assumed to be homogenous at scales lower than the naked eye can see. However, for a material like AHSS, the microstructure plays a significant role in dictating the mechanical behaviour at the macro-scale. This paper studies the multi-scale modelling ofDP590 steel. It is found that the sufficient accuracy can be achieved from multi-scale modelling while comparing with the experiments.

Using Advanced High Strength Steels (AHSS) in forming and cutting dies generates higher loads in tools. Tool wear is an issue when applying AHSS. This study investigates the effect of process parameters such as clearance, material properties and punch/die bluntness on contact pressure values and tool wear. Some desirable process parameters that minimise wear have been found.

The thesis identified how advanced high strength steels perform compared to conventional steels in terms of weight reduction and crash performance for automotive bodies. The novel production method of low pressure tube hydroforming was applied to form these advanced steels to reduce the press tonnage and fluid pressure compared to the conventional high pressure process. In addition analytical models were developed to predict the force and pressure in the low pressure process.

 A constitutive model was proposed in this thesis and a promising approach for accurate prediction of forming behaviour of high strength titanium alloy sheet metal forming at room temperature is presented. Outcomes showed a potential solution of cold roll forming of this material for aerospace and automotive structural applications.

Anisotropic mechanical behavior is investigated for an aluminum alloy of 6K21-IH T4 both in plastic deformation and ductile fracture. Anisotropic plastic deformation is characterized by uniaxial tensile tests of dog-bone specimens, while anisotropy in ductile fracture is illustrated with specimens with a central hole, notched specimens and shear specimens. All these specimens are cut off at every 15º from the rolling direction. The r-values and uniaxial tensile yield stresses are measured from the tensile tests of dog-bone specimens. Then the anisotropic plasticity is modeled by a newly proposed J2-J3 criterion under non-associate flow rule (non-AFR). The testing processes of specimens for ductile fracture analysis are simulated to extract the maximum plastic strain at fracture strokes as well as the evolution of the stress triaxiality and the Lode parameter in different testing directions. The measured fracture behavior is described by a shear-controlled ductile fracture criterion proposed by Lou et al. (2014. Modeling of shear ductile fracture considering a changeable cut-off value for stress triaxiality. Int. J. Plasticity 54, 56-80) for different loading directions. It is demonstrated that the anisotropic plastic deformation is described by the J2-J3 criterion with high accuracy in various loading conditions including shear, uniaxial tension and plane strain tension. Moreover, the anisotropy in ductile fracture is not negligible and cannot be modeled by isotropic ductile fracture criteria. Thus, an anisotropic model must be proposed to accurately illustrate the directionality in ductile fracture.

Ligas de alumínio são extensamente usadas em partes aeronáuticas devido às boas propriedades mecânicas e baixa densidade. Estas partes devem ser unidas para formar conjuntos maiores. Uma junta estrutural é definida como um segmento de estrutura que provê um meio de transferir carga de um elemento estrutural para outro. A maioria das juntas aeronáuticas é mecanicamente fixada com múltiplos prendedores (parafusos ou rebites). Estas juntas apresentam uma alta concentração de tensões ao redor do prendedor, porque a transferência de carga entre elementos da junta acontece em uma fração da área disponível. Por outro lado, as cargas aplicadas em juntas adesivas são distribuídas sobre toda a área colada e reduz os pontos de concentração de tensão. Juntas são a fonte mais comum de falhas estruturais em aeronaves e quase todos os reparos envolvem juntas. Portanto, é importante entender todos os aspectos de projeto e análise de juntas. O objetivo deste trabalho é comparar estaticamente juntas estruturais de ligas de Al2024-T3 em três condições: juntas mecanicamente rebitadas, juntas coladas e uma configuração híbrida rebitada e colada. Foi usada a norma NASM 1312-4 para confecção dos corpos-de-prova. Além disso, foram conduzidos testes de fadiga, sob amplitude de carregamento constante e razão de tensão igual a 0,1 para avaliar a eficiência dos elementos estruturais durante sua vida em serviço. Os resultados mostraram que a configuração híbrida apresenta maior resistência estática e uma vida em fadiga superior à configuração colada.

The necessity of adapting the standardized fan models to conditions of higher temperature has emerged due to the growth of concerning referring to the consequences of the gas expelling after the Mont Blanc tunnel accident in Italy and France, where even though, with 100 fans in operation, 41 people died. However, since then, the defied solutions have pointed to aerodynamic disadvantages or have seemed nonappropriate in these conditions. The objective of this work is to present an alternative to the market standard fans considering a new technology in constructing blades. This new technology introduces the use of the stainless steel AISI 409 due to its good adaptation to temperatures higher than 400°C, particularly exposed to temperatures of gas exhaust from tunnels in fire situation. Furthermore, it presents a very good resistance to corrosion and posterior welding and pressing, due to its alloyed elements. The innovation is centered in the process of a deep drawing of metallic shells and posterior welding, in order to keep the ideal aerodynamic superficies for the fan ideal performance. On the other hand, the finite element method, through the elasto-plastic software COSMOS permitted the verification of the thickness and structural stability of the blade in relation to the aerodynamic efforts established in the project. In addition, it is not advisable the fabrication of blades with variable localized thickness not even, non-uniform ones, due to the verified concentration of tensions and the difficulties observed in the forming. In this way, this study recommends the construction of blades with uniform variations of thickness. © 2007 Springer.
