O presente relatório é um dos elementos que contribuirão para a concretização da avaliação individual da Unidade Curricular de Dissertação/Projeto/Estágio Profissional, inserida no plano de estudos do Mestrado em Engenharia de Instrumentação e Metrologia e traduz o trabalho realizado na empresa Caetano Aeronautic. O estágio, com a duração de sete meses, permitiu a concretização de finalidades e objetivos que deram suporte ao desenvolvimento das aprendizagens e mobilização dos saberes científicos relativos a domínios e conteúdos curriculares, nomeadamente inseridos nas áreas da Metrologia e Qualidade. A Metrologia é circunscrita como a ciência da medição. A medição é uma operação de extrema relevância em diversas atividades, porque é através da Metrologia que se garante um elevado nível de qualidade pretendido para a conceção, fabricação e utilização de serviços ou produtos. Face à indústria aeronáutica envolver um elevado conjunto de processos, de normas e documentação, foi necessário inicialmente um envolvimento integrado com o Sistema de Gestão da Qualidade da Caetano Aeronautic e com as operações inerentes, nomeadamente de melhoria contínua. Foram desenvolvidas, dentro do possível, propostas de melhoria no processo de inspeção dos componentes aeronáuticos. Dentro das mesmas destacam-se a alteração dos registos de medição, o estudo e posterior proposta de aquisição de ferramentas adicionais para equipamentos de medição. O fluxo de medição tornou-se mais fluído através da concretização da proposta de alteração do layout do laboratório. De salientar o trabalho desenvolvido na área da Engenharia da Qualidade, nomeadamente no tratamento de não conformidades, o que contribuiu para que o processo se encontre atualmente bastante simplificado na empresa.

Recovered substrates have been extensively used in the aerospace field. Cadmium electroplating has been widely applied to promote protective coatings in aeronautical components, resulting in excellent corrosion protection combined with a good performance in cyclic loading. Ecological considerations allied to the increasing demands for corrosion resistance have resulted in the search for possible alternatives. Zinc-nickel (Zn-Ni) alloys have received considerable interest recently, because these coatings show advantages such as a good resistance to white and red rust, high plating rates, and acceptance in the market. In this study, the effect of electroplated Zn-Ni coatings on AISI 4340 high-strength steel was analyzed for rotating bending fatigue strength, corrosion, and adhesion resistance. The compressive residual stress field was measured by x-ray diffraction prior to fatigue tests. Optical microscopy documented coating thickness, adhesion characteristics, and coverage extent for nearly all substrates. Fractured fatigue specimens were investigated using scanning electron microscopy (SEM). Three different Zn-Ni coating thicknesses were tested, and comparisons with the rotating bending fatigue data from electroplated Cd specimens were performed. Experimental results differentiated the effects of the various coatings on the AISI 4340 steel behaviour when submitted to fatigue testing and the influence of coating thickness on the fatigue strength.

Fatigue failure is a result of a crack initiation and propagation, in consequence of a cyclical load. In aeronautical components as landing gear the fatigue strength is an important parameter to be considered in project, as well as the corrosion and wear resistance.The thermal sprayed HVOF technology it's normally used to protect components against wear and corrosion, and are being considerate an alternative to replace chromium by the aeronautical industry. With respect to fatigue life, the HVOF technique induces residual stress on the interface. In the case of tensile residual stresses, the initiation and propagation phases of fatigue process are accelerated; on the other hand, compressive residual stresses close to the surface may increase fatigue life. The technique to improve the coated materials fatigue strength is the shot peening process, which induces residual stress in the surface in order to delay the nucleation and propagation process.The aim of present study is to compare the influence of WC-10 Ni coating applied by HVOF on the fatigue strength of AISI 4340 steel, with and without shot peening. S-N curves were obtained in axial fatigue tests for material base, and tungsten carbide coated specimens. (C) 2010 Published by Elsevier Ltd.

It is well known that fatigue behaviour is an important parameter to be considered in mechanical components subjected to constant and variable amplitude loadings. In combination with corrosion phenomenon, fatigue effects were responsible for proximally 64% of fails that occur in metallic parts of aeronautical accidents in the last 30 years. Recovered substrates have been extensively used in the aerospace field. Ecological considerations allied to the increasing demands for corrosion resistance, resulted in the search for possible alternatives. Zinc-nickel alloys received considerable interest recently, since these coatings showed some advantages such as a good resistance to white and red rust, high plating rates and acceptation in the market. In this study the effects of zinc-nickel coatings electroplated on AISI 4340 high strength steel were analysed on rotating bending and axial fatigue strength, corrosion and adhesion resistance. Compressive residual stress field was measured by a X-ray tensometry prior to fatigue tests. Optical microscopy images showed coating thicknesses, adhesion and the existence of an uniform coverage of nearly all substrates. The fractured fatigue specimens were investigated using a scanning electron microscope. Three different zinc-nickel coating thicknesses were tested and comparison with rotating bending fatigue data from specimens cadmium electroplated and heat treated at 190°C for 3, 8 and 24 hours to avoid the diffusion of hydrogen in the substrate, was performed. Experimental results showed effect of coatings on the AISI 4340 steel behaviour when submitted to fatigue testing and the existence of coating thickness influence on the fatigue strength.

Structural component failures due to cyclic loading are associated to surface damage of materials and its interaction with environment. Fatigue failure occurs with stresses below the yield strength of each material and is a result of crack initiation and propagation. In aeronautical components is an important parameter to be considered in project, as well as the corrosion and wear resistance. Thermally sprayed HVOF coatings have been considered to replace galvanic chromium deposits with comparable performance for wear and corrosion resistance. The aim of present research is to study the influence of WC-13Co-4Cr applied by HVOF, on the axial fatigue strength of 15-5 PH stainless steel. The shot peening treatment was used to restore fatigue performance.

This work will address the study of fatigue conditions with constant load in an alloy of aluminum analysis 7475 - T761, so we can better understand the conditions of the aircrafts which contain this alloy in their structures. A literature review, which was discussed the concepts of fracture mechanics, fatigue, aeronautical components, chemical analysis of aluminum alloys, fatigue problems that appears in the aircrafts, metallographic analysis, and testing of optical microscopy tensile, fatigue and microhardness, surface analysis (MEV) study of the chemical composition of the alloy in question, the main causes of crashes, was performed, completing the work, analysis of data from tensile test, hardness and fatigue together with the interpretation of images of optical microscopy and scanning electron was taken. The data indicated the high mechanical strength of the alloy, along with its microstructure indicating elongated grains and high surface contour, which shows such resistance by hindering the movement of dislocations. The grooves are clearly shown in the MEV images as well as the classic with increased fatigue loading and subsequent reduction of the number of cycles to rupture behavior shown in the graphs. Therefore we observed the optimal behavior is supported by the league when subjected to fatigue loadings

Since the creation of supersonic vehicles, during the Second World War, the engineers have given special attention to the interaction between the aerodynamic efforts and the structures of the aircrafts due to a highly destructive phenomenon called flutter in aeronautical panel. Flutter in aeronautical panels is a self-excited aeroelastic phenomenon, which can occurs during supersonic flights due to dynamic instability of inertia, elastic and aerodynamic forces of the system. In the flutter condition, when the critical aerodynamic pressure is reached, the vibration amplitudes of the panel become dynamically unstable and increase exponentially with time, affecting significantly the fatigue life of the existing aeronautical components. Thus, in this paper, the interest is to investigate the possibility of reducing the effects of the supersonic aeroelastic instability of rectangular plates by applying passive constrained viscoelastic layers. The rationale for such study is the fact that as the addition of viscoelastic materials provides decreased vibration amplitudes it becomes important to quantify the suppression of plate flutter coalescence modes that can be obtained. Moreover, despite the fact that much research on the suppression of panel flutter has been carried out by using passive, semi-active and active control techniques, very few of them are adapted to deal with the problem of estimating the flutter speeds of viscoelastic systems, since they must conveniently account for the frequency- and temperature-dependent behavior of the viscoelastic material. In this context, two different model of viscoelastic material are developed and applied to the model of sandwich plate by using finite elements. After the presentation of the theoretical foundations of the methodology, the description of a numerical study on the flutter analysis of a three-layer sandwich plate is addressed.

Tn the current set of investigations foam sandwich panels and some components of an aircraft comprising of two layer Glass Fiber Reinforced Plastic(GFRP) face sheets of thickness 1mm each with polyurethene foam as filler of thickness 8mm were examined for detection of debonds and defects. Known defects were introduced in the panels in the form of teflon insert, full foam removal,half foam removal and edge delamination by inserting a teflon and removing it after curing. Two such panels were subjected to acoustic impact and analysis was carried out in both time and frequency domains. These panels were ultrasonically scanned to obtain C-SCAN images as reference to evaluate Acoustic Impact Test (AIT) results. In addition both Fokker bond testing and AIT(woodpecker) were carried out on the same panels and also some critical joints on the actual component. The results obtained from these tests are presented and discussed in this paper.

The paper discusses a wave propagation based method for identifying the damages in an aircraft built up structural component such as delamination and skin-stiffener debonding. First, a spectral finite element mode l (SFEM) is developed for modeling wave propagation in general built-up structures by using the concept of assembling 2D spectral plate elements. The developed numerical model is validated using conventional 2-D FEM. Studies are performed to capture the mode coupling,that is, the flexural-axial coupling present in the wave responses. Lastly, the damages in these built up structures are then identified using the developed SFEM model and the measured responses using the concept Damage Force Indicator (DFI) technique.

This paper presents an integrated design and costing method for large stiffened panels for the purpose of investigating the influence and interaction of lay-up technology and production rate on manufacturing cost. A series of wing cover panels (≈586kg, 19·9m2) have been sized with realistic requirements considering manual and automated lay-up routes. The integrated method has enabled the quantification of component unit cost sensitivity to changes in annual production rate and employed equipment maximum deposition rate. Moreover the results demonstrate the interconnected relationship between lay-up process and panel design, and unit cost. The optimum unit cost solution when using automated lay-up is a combination of the minimum deposition rate and minimum number of lay-up machines to meet the required production rate. La aplicación de materiales compuestos de matriz polimérica reforzados mediante fibras largas (FRP, Fiber Reinforced Plastic), está en gradual crecimiento debido a las buenas propiedades específicas y a la flexibilidad en el diseño. Uno de los mayores consumidores es la industria aeroespacial, dado que la aplicación de estos materiales tiene claros beneficios económicos y medioambientales. Cuando los materiales compuestos se aplican en componentes estructurales, se inicia un programa de diseño donde se combinan ensayos reales y técnicas de análisis. El desarrollo de herramientas de análisis fiables que permiten comprender el comportamiento mecánico de la estructura, así como reemplazar muchos, pero no todos, los ensayos reales, es de claro interés. Susceptibilidad al daño debido a cargas de impacto fuera del plano es uno de los aspectos de más importancia que se tienen en cuenta durante el proceso de diseño de estructuras de material compuesto. La falta de conocimiento de los efectos del impacto en estas estructuras es un factor que limita el uso de estos materiales. Por lo tanto, el desarrollo de modelos de ensayo virtual mecánico para analizar la resistencia a impacto de una estructura es de gran interés, pero aún más, la predicción de la resistencia residual después del impacto. En este sentido, el presente trabajo abarca un amplio rango de análisis de eventos de impacto a baja velocidad en placas laminadas de material compuesto, monolíticas, planas, rectangulares, y con secuencias de apilamiento convencionales. Teniendo en cuenta que el principal objetivo del presente trabajo es la predicción de la resistencia residual a compresión, diferentes tareas se llevan a cabo para favorecer el adecuado análisis del problema. Los temas que se desarrollan son: la descripción analítica del impacto, el diseño y la realización de un plan de ensayos experimentales, la formulación e implementación de modelos constitutivos para la descripción del comportamiento del material, y el desarrollo de ensayos virtuales basados en modelos de elementos finitos en los que se usan los modelos constitutivos implementados.
