Ultrafine-grain aluminium sheet was produced by rolling at cryogenic (CR) and at room temperature (RTR). Commercial purity aluminium plate was reduced in 30 passes from an initial material thickness of 10 mm to a final thickness of 2 mm (80% reduction). Tensile stress and strength were significantly increased while total elongation was drastically reduced. It was found that despite the low tensile elongation both materials are able to accommodate high localised strains in the neck leading to a high reduction in area. The formability of the material was further investigated in bending operations. A minimum bending radius of 6 mm (CR) and 5 mm (RTR) was found and pure bending tests showed homogeneous forming behaviour for both materials. In V-die bending the cryo-rolled material showed strain localisations across the final radius and kinking of the sample. It has been found that even if the total elongation in tension is close to zero leading to early failure in V-die bending, ultra-fine grained and low ductile sheet metals can be roll formed to simple section shapes with small radii using commercial roll forming equipment.

In the study, the strengthening effect of aluminium foam in thin-walled aluminium tubes subject to bending load in investigated experimentally and numerically. Bending tests are conducted on foam filler, hollow tube and foam-filled tube. The finite element method is used as well to get deeper insight into the crush failure modes via focusing on the influence from wall thickness of the tube. The obtained information is useful to optimally design foam-filled tubes as energy absorbing devices in automotive engineering. The optimisation results can be implemented to find an optimum foam-filled tube that absorbs the same energy as the optimal hollow tube but with much less weight. © (2014) Trans Tech Publications, Switzerland.

The potential of new designed continues ECAP machine in intermediate industrial scale has been discussed in the present work. The improved mechanical and microstructural properties of processed materials has been investigated on commercial aluminium alloy 6061 in T6 condition. The 6061-T6 sheet was subjected to one, two, three and four passes of ECAP. The results showing the significant improvement of mechanical properties after ECAP processing.

 Dr Huang was one of the first people to explore the possibility of reducing corrosion on aluminium alloys by electrochemical treatments in ionic liquids. Her study showed that the corrosion rates of aluminium alloys were indeed reduced after various electrochemical treatments in the target ionic liquids.

Whilst ionic liquids (IL) have been shown to inhibit corrosion on some reactive metals and alloys by forming a surface film, e.g. Li and Mg, understanding of the interaction between ionic liquids and aluminium is lacking. This research study investigated the viability of film formation on AA5083 Aluminium Alloy by electrochemical treatments in the trihexyl(tetradecyl)phosphonium diphenylphosphate ([P6,6,6,14][dpp]) IL. Two-step anodic treatments were performed on AA5083 in the IL, followed by a comparison of the corrosion behaviour of the IL-treated samples with that of a control. It has been revealed that the two-step IL-treatment led to reduced current densities on AA5083 under cyclic voltammetry scan in the IL before and after the IL-treatment. Lower corrosion rates have been shown on all samples treated in IL at room temperature. Surface characterisation showed a non-uniform porous film on the 50°C IL-treated sample with a film thickness ranging between 37nm and 155nm. The IL-film enhanced the corrosion resistance of AA5083 by protecting the Al-matrix and Fe-rich intermetallic particles (IMPs). Although findings of this study suggest similar IL-film formation as that on Li and Mg, more research needs to be conducted to optimise the electrochemical treatment conditions and ultimately to develop a robust IL-film formation procedure for corrosion protection.

Two quinoline derivatives, 8-aminoquinoline (8-AQ) and 8-nitroquinoline (8-NQ), have been used as inhibitors to examine their corrosion protection effect on AA5052 aluminium alloy in 3% NaCl solution. The weight-loss and electrochemical measurement have indicated that 8-AQ and 8-NQ play as anodic inhibitor to retard the anodic electrochemical process. SEM/EDS analysis clearly shows that 8-AQ and 8-NQ form a protective film on the AA5052 alloy surface. Density functional theory (DFT) calculation confirmed the formation of strong hybridization between the p-orbital of reactive sites in the inhibitor molecules and the sp-orbital of the Al atom. 8-aminoquinoline and 8-nitroquinoline may be useful as effective corrosion inhibitors for aluminium alloys.

This paper focuses on the influence of processing temperature and inclusion of micron-sized B4C, TiB2 and ZrSiO4 on the mechanical performance of aluminium matrix composites fabricated through stir casting. The ceramic/aluminium composite could withstand greater external loads, due to interfacial ceramic/aluminium bonding effect on the movement of grain and twin boundaries. Based on experimental results, the tensile strength and hardness of ceramic reinforced composite are significantly increased. The maximum improvement is achieved through adding ZrSiO4 and TiB2, which has led to 52% and 125% increase in tensile strength and hardness, respectively. To predict the effect of incorporating ceramic reinforcements on the mechanical properties of composites, experimental data of mechanical tests are used to create 3 models named Levenberg-Marquardt Algorithm (LMA) neural networks. The results show that the LMA- neural networks models have a high level of accuracy in the prediction of mechanical properties for ceramic reinforced-aluminium matrix composites.

The equal channel angular processing (ECAP) technique has been applied to an automotive aluminium alloy sheet (A6111). The technique utilizes a machine that was specially designed for this purpose at Monash University. It was determined that ECAP is able to refine the grain size of the sheet, diminish the detrimental as-rolled texture components in the sheet and retain an acceptable level of bi-axial ductility such as is required during the automotive forming process. Experiments were carried out on annealed, as-received sheets that were subjected to either one or two passes through the ECAP machine. For the second ECAP pass, the sheet could be processed in the same orientation as the first pass (route A) or it could be rotated 180° about the direction of feeding (route C). It was determined that route A produced marginally improved properties compared to sheet processed via route C, and that due to the frictional heating generated during the second pass, a significant amount of recovery occurred in the sheet such that an improved combination of texture and formability resulted after two passes compared to the same sheet exposed to only a single pass.

Thin-Walled honeycombs have been extensively investigated and they are often used as sandwich panels to enhance the energy absorption in many applications including vehicles. In this study, axial compressive tests at three different velocities (3, 30 and 300 mm/min, respectively) by using an MTS machine were conducted with both empty and hybrid aluminium tubes filled with aluminium honeycomb. The aim of this work is to study the contribution of aluminium honeycomb in square hybrid tubes in terms of the deformation mode and energy absorption. Square aluminium tubes made of AA 6060-T5 with two different side lengths, 40 and 50 mm, were used. Two types of honeycombs made of AA 5052 with different cell wall thicknesses were used in this study. The force and displacement of the tubes were recorded during the test. The specific energy absorption (SEA) of honeycomb-Filled tubes was compared with the sum of the SEA of an empty tube and honeycomb. It was noticed that the SEA of the hybrid tubes depended on the honeycomb density and the loading velocity within the velocity range studied. © (2015) Trans Tech Publications, Switzerland.

A new process of joining tubes from different materials to a bimetallic tube based on a combination of large shear and high hydrostatic pressure is proposed. It results in improved mechanical locking of surface asperities, along with enhanced diffusivity owing to the ultrafine-grained microstructure produced. This is augmented by a temperature increase due to heat release associated with mechanical work. Electron microscopy characterization of the interface and the adjacent regions supports the hypothesis of enhanced interdiffusion.

Aluminium-titanium (Al/Ti) composite sheets were fabricated via asymmetric accumulative roll bonding (AARB), which capitalises on additional shear to enhance plastic deformation. Multi-layers of Al alloy (AA1050) and commercially-pure Ti sheets were alternatively stacked and rolled-bonded with varied roll diameter ratios (dr) ranging from 1 to 2, for up to four passes. Annealing of selected composite sheets was subsequently carried out at 600°C for 24h to compare the rates of solid-state diffusion reactions between Al and Ti components. Mechanical tests revealed that both tensile strength and ductility of the sheets increase systematically with dr. The microstructures and the Al/Ti interfaces of the sheets were analysed in detail using TEM, SEM and FIB techniques. It is shown that not only does AARB lead to a more refined grain size of the Al matrix but also it promotes the development of a nanostructured surface layer on Ti that comprises crystallites of 50-100nm in size, which is otherwise absent in the case of symmetric ARB (i.e. dr=1). The AARB-processed sheets exhibit a larger thickness of the interdiffusion layer at the Al/Ti interfaces than the counterparts processed via the symmetric ARB route, the difference being in excess of 15%. The effects and the implications of AARB processing on mechanical behaviour and diffusion kinetics are discussed with respect to the microstructural evolutions.

The corrosion inhibition of l-cysteine on AA5052 aluminium alloy in 4 mol/L NaOH solution was investigated by hydrogen gas evolution experiment, polarisation curve, galvanostatic discharge, electrochemical impedance spectroscopy measurements and quantum chemical calculations. The adsorption of l-cysteine on aluminium alloy surface obeyed the amended Langmuir's adsorption isotherm. The polarisation curves indicated that l-cysteine acted as a cathodic inhibitor to inhibit cathodic reaction. The inhibition mechanism was dominated by the geometric covering effect. The galvanostatic discharge shows that the additives restrain the hydrogen evolution and increase the anodic utilization rate. Quantum chemical calculations indicated that l-cysteine molecules mainly interacted with on the carboxyl groups on the aluminium alloy surface. A strong hybridization occurred between the s-orbital and p-orbital of reactive sites in the l-cysteine molecule and the sp-orbital of Aluminium.

The quality of a machined finish plays a major role in the performance of milling operations, good surface quality can significantly improve fatigue strength, corrosion resistance, or creep behaviour as well as surface friction. In this study, the effect of cutting parameters and cutting fluid pressure on the quality measurement of the surface of the crest for threads milled during high speed milling operations has been scrutinised. Cutting fluid pressure, feed rate and spindle speed were the input parameters whilst minimising surface roughness on the crest of the thread was the target. The experimental study was designed using the Taguchi L32 array. Analysing and modelling the effective parameters were carried out using both a multi-layer perceptron (MLP) and radial basis function (RBF) artificial neural networks (ANNs). These were shown to be highly adept for such tasks. In this paper, the analysis of surface roughness at the crest of the thread in high speed thread milling using a high accuracy optical profile-meter is an original contribution to the literature. The experimental results demonstrated that the surface quality in the crest of the thread was improved by increasing cutting speed, feed rate ranging 0.41-0.45 m/min and cutting fluid pressure ranging 2-3.5 bars. These outcomes characterised the ANN as a promising application for surface profile modelling in precision machining.

This paper investigates the manufacturing of aluminium-boron carbide composites using the stir casting method. Mechanical and physical properties tests to obtain hardness, ultimate tensile strength (UTS) and density are performed after solidification of specimens. The results show that hardness and tensile strength of aluminium based composite are higher than monolithic metal. Increasing the volume fraction of B4C, enhances the tensile strength and hardness of the composite; however over-loading of B4C caused particle agglomeration, rejection from molten metal and migration to slag. This phenomenon decreases the tensile strength and hardness of the aluminium based composite samples cast at 800 °C. For Al-15 vol% B4C samples, the ultimate tensile strength and Vickers hardness of the samples that were cast at 1000 °C, are the highest among all composites. To predict the mechanical properties of aluminium matrix composites, two key prediction modelling methods including Neural Network learned by Levenberg-Marquardt Algorithm (NN-LMA) and Thin Plate Spline (TPS) models are constructed based on experimental data. Although the results revealed that both mathematical models of mechanical properties of Al-B4C are reliable with a high level of accuracy, the TPS models predict the hardness and tensile strength values with less error compared to NN-LMA models.

Recent development of characterisation techniques and computer simulation has extended our ability to access atomic scale information regarding materials microstructure evolution. New results from such techniques have significantly progressed our knowledge about solute behaviour during the earliest stages of decomposition of the solid solution. This chapter updates current understanding about solute clustering and discusses the effect of solute clustering and micro-alloying on precipitate microstructure evolution in aluminium alloys. In addition, a brief review is given on the effect of severe plastic deformation on precipitate evolution in Al alloys.
