This master’s thesis handles an operating model for an electric equipment supplier conducted sale oriented energy audit for pumping, fan and other motor applications at power plants. The study goes through the largest factors affecting internal electricity use at a power plant, finds an energy audit –like approach for the basis of information gathering and presents the information needed for conducting the analysis. The model is tested in practice at a kraft recovery boiler of a chemical pulping mill. Targets chosen represent some of the largest electric motor applications in the boiler itself and in its fuel handling. The energy saving potential of the chosen targets is calculated by simulating the energy consumption of the alternatives for controlling the targets, and thereafter combining the information with the volume flow duration curve. Results of the research are somewhat divaricated, as all the information needed is not available in the automation system. Some of the targets could be simulated and their energy saving potential calculated quite easily. At some of the targets chosen the monitoring was not sufficient enough for this and additional measurements would have been needed to base the calculations on. In traditional energy audits, energy efficiency of pump and fan applications is not necessarily examined. This means that there are good possibilities for developing the now presented targeted energy audit procedure basis further.

Vanerin tai kertopuun valmistusprosessissaviilun kuivaukseen käytetään suurin osa koko valmistusprosessin primäärienergiasta. Viilunkuivauskoneessa viilun sisältämä vesi siirretään tyypillisesti prosessihöyryllä lämmitettyyn viilunkuivaajan kiertoilmaan höyrystämällä ja poistetaanviilunkuivaajasta poistoilman mukana. Viilunkuivaajan poistoilma on lämmintä jaerittäin suuren kosteuspitoisuutensa takia sisältää runsaasti energiaa. Tyypillisellä viilunkuivaajalla poistoilmaan sitoutunut lämpöteho vaihtelee prosessiolosuhteista riippuen välillä 2,7-5,7 MW. Diplomityössä tutkittiin viilunkuivaajan poistoilman sisältämän lämmön talteenottoa laitteistolla, johon kuuluu lämmöntalteenottopesuri, jossa poistoilmalla lämmitetään tuotantolaitoksen tukkipuun hautomon kiertovettä sekä ilma-ilma-lämmönsiirrin, jolla lämmitetään pesurista poistuvan ilman jäännöslämmöllä ulkoilmaa tehdassalin tuloilmakäyttöön. Työn tavoitteena oli kehittää lämmöntalteenottojärjestelmän suunnittelua, mitoitusta ja ajotapoja. Työssä analysoitiin teoreettisesti pesuria ja ilmalämmönsiirrintä, kehitettiin lämmöntalteenottopesurin simulointimenetelmä ja mitattiin toiminnassa olevia talteenottolaitteistoja. Tutkimuksessa todettiin lämmöntalteenottohyötysuhteen vaihtelevan lämmityskaudella välillä 50-70 %. Lämmöntalteenottolaitteiston pesurin veteen saatava teho riippuu ensisijaisesti viilunkuivaajan poistoilman lämpösisällöstä, joka on enimmäkseen kosteusriippuvainen ja ilmanvaihtoilmaan saatava teho ulkolämpö-tilan määräämästä tehontarpeesta. Pesurin vesijärjestelmän vaikutusmekanismit pesurin suorituskykyyn tunnistettiin ja niiden pohjalta annetaan suositukset mitoitukseen ja ajotapaan. Lämmöntalteenottolaitteiston lämpötehon tasapainottamiseen pesurin ja ilma-ilma-lämmönsiirtimen välillä mitoituksen avulla esitellään työkalut.

Diplomityössä selvitettiin Fortum Power and Heat Oy:n Loviisan VVER-440 painevesireaktorilaitosten termisen tehon laskentaan liittyviä epävarmuuksia. Laitoksen turvallisuusteknisissä käyttöehdoissa (TTKE) määrätään reaktorin suurimmaksi sallituksi lämpötehoksi 1500 MW. Tähän perustuen haluttiin selvittää nykyiseen RT1 laskentaan liittyvät epävarmuudet tarkastamalla nykyinen laskenta ja siinä käytetyt termohydrauliset laskentasovitteet. Työn alussa selostetaan lyhyesti Loviisan voimalaitoksen toimintaperiaate, jonka jälkeen esitellään laskentaan osallistuvat prosessimittaukset ja niihin liittyvät epävarmuustekijät. Mittauksille määritettiin epävarmuudet käyttäen hyödyksi komponenttivalmistajien tietoja sekä laitoksen kalibrointitodistuksia ja näiden lisäksi laskettiin standardin mukainen virhe virtauslaipoille. Edellä mainittujen virheiden perusteella voitiin laskea tehon epävarmuudet yksittäiselle höyrystimelle, josta edelleen varianssien summamenetelmällä saatiin reaktorin termiselle teholle 0,78 %:n epävarmuus 95 % luottamustasolla. Laskettua tehon epävarmuutta verrattiin Monte Carlo -menetelmällä suoritettuun tarkistuslaskentaan, jolla termisen tehon epävarmuudeksi saatiin 0,53 %, luottamustason ollessa 95 %. Työssä tarkasteltiin keskiarvotuksen vaikutusta mittausdataan. Näissä tarkasteluissa havaittiin pinnansäädöstä aiheutuva reaktoritehon huojunta, joka oli työn merkittävin havainto.

Reaktorisydämen valvonnalla varmistetaan, että polttoaineelta vaaditut termiset marginaalit toteutuvat ja polttoaineen suojakuori säilyy ehjänä. Olkiluodon kiehutusvesilaitoksen nykyinen sydämen valvontajärjestelmä koostuu SIMULATE-3-sydänsimulaattoriohjelmasta, reaktorisydämen instrumentoinnista, termisen tehon laskentaohjelmasta, tiedonkeruuohjelmista ja käynnistysautomatiikasta. Uusi järjestelmä koostuu näiden lisäksi GARDEL-ohjelmasta, joka on kehitetty kevytvesireaktoreiden sydämen käytön suunnitteluun ja valvontaan. GARDEL käyttää laskentaan samoja ohjelmia, jotka ovat jo Olkiluodon kiehutusvesilaitoksella käytössä. Tämän työn tarkoituksena oli verrata nykyistä ja uutta sydämen valvontajärjestelmää Olkiluodon kiehutusvesilaitoksella. Työssä tutkittiin LPRM-detektorien kalibroinnin jälkeisen datan käsittelyä, palamapäivitystä, stabiilisuuslaskentaa ja adaptiivisia menetelmiä. Järjestelmien vertailuun käytettiin Olkiluoto 2 -laitosyksiköltä käyttöjaksolta 31 (2011–2012) saatuja laskentuloksia. Tulosten perusteella havaittiin uuden järjestelmän laskennassa yksittäisiä virheitä, jotka tulee korjata. Lisäksi uuden järjestelmän toiminnasta tarvitaan lisäselvitystä.

The objective of this master’s thesis was to design and simulate a wind powered hydraulic heating system that can operate independently in remote places where the use of electricity is not possible. Components for the system were to be selected in such a way that the conditions for manufacture, use and economic viability are the as good as possible. Savonius rotor was chosen for wind turbine, due to its low cut in speed and robust design. Savonius rotor produces kinetic energy in wide wind speed range and it can withstand high wind gusts. Radial piston pump was chosen for the flow source of the hydraulic heater. Pump type was selected due to its characteristics in low rotation speeds and high efficiency. Volume flow from the pump is passed through the throttle orifice. Pressure drop over the orifice causes the hydraulic oil to heat up and, thus, creating thermal energy. Thermal energy in the oil is led to radiator where it conducts heat to the environment. The hydraulic heating system was simulated. For this purpose a mathematical models of chosen components were created. In simulation wind data gathered by Finnish meteorological institute for 167 hours was used as input. The highest produced power was achieved by changing the orifice diameter so that the rotor tip speed ratio follows the power curve. This is not possible to achieve without using electricity. Thus, for the orifice diameter only one, the optimal value was defined. Results from the simulation were compared with investment calculations. Different parameters effecting the investment profitability were altered in sensitivity analyses in order to define the points of investment profitability. Investment was found to be profitable only with high average wind speeds.

It is common knowledge of the world’s dependency on fossil fuel for energy, its unsustainability on the long run and the changing trend towards renewable energy as an alternative energy source. This aims to cut down greenhouse gas emission and its impact on the rate of ecological and climatic change. Quite remarkably, wind energy has been one of many focus areas of renewable energy sources and has attracted lots of investment and technological advancement. The objective of this research is to explore wind energy and its application in household heating. This research aims at applying experimental approach in real time to study and verify a virtually simulated wind powered hydraulic house heating system. The hardware components comprise of an integrated hydraulic pump, flow control valve, hydraulic fluid and other hydraulic components. The system design and control applies hardware in-the-loop (HIL) simulation setup. Output signal from the semi-empirical turbine modelling controls the integrated motor to generate flow. Throttling the volume flow creates pressure drop across the valve and subsequently thermal power in the system to be outputted using a heat exchanger. Maximum thermal power is achieved by regulating valve orifice to achieve optimum system parameter. Savonius rotor is preferred for its low inertia, high starting torque and ease of design and maintenance characteristics, but lags in power efficiency. A prototype turbine design is used; with power output in range of practical Savonius turbine. The physical mechanism of the prototype turbine’s augmentation design is not known and will not be a focus in this study.

Tässä työssä perehdytään soodakattiloiden vesikiertomallin rakentamiseen. Työn päätavoitteena on kehittää simulointimallia varten taulukkolaskentapohja, jonka avulla soodakattilan lämpövuotietoja on yksinkertaista ja nopeaa käsitellä ja siirtää Apros 6 -simulointiohjelmaan. Lisäksi tarkoituksena on pyrkiä automatisoimaan työvaiheet mahdollisimman pitkälle, jolloin vesikiertolaskennan tekeminen yksinkertaistuisi, yhtenäistyisi ja tarkentuisi. Tämä on mahdollista Excel- makrojen ja Apros 6:n uusien toimintojen avulla. Apros 6:ssa on nyt mahdollista hyödyntää SCL- komentotiedostoja, joiden avulla sujuva tiedonsiirto Aproksen ja Excelin välillä vodaan toteuttaa. Vesikiertolaskentaan käytettävän datan käsittely on aikaisemmin ollut työlästä ja sen tarkkuus on pitkälti riippunut mallintajasta. Tässä diplomityössä päästään hyödyntämään uusimpia ja realistisempia soodakattiloiden CFD- malleja, joiden avulla pystytään luomaan aikaisempaa tarkemmat lämpövuojakaumat soodakattilan lämpöpinnoille. Tämä muutos parantaa vesikiertolaskennan tarkkuutta. Työn kokeellisessa osassa uutta Excel laskentatyökalua ja uusia lämpövuoarvoja testataan käytännössä. Eräs vanha Apros- vesikiertomalli päivitetään uusilla lämpövuoarvoilla ja sen rakenteeseen tehdään muutoksia tarkkuuden parantamiseksi. Uuden mallin toimivuutta testataan myös 115 %:n kapasiteetilla ja tutkitaan kuinka kyseinen vesikiertopiiri reagoi suurempaan lämpötehoon. Näitä kolmea eri tilannetta vertaillaan toisiinsa ja tarkastellaan eroavaisuuksia niiden vesi-höyrypiireissä.

This thesis gives an overview of the validation process for thermal hydraulic system codes and it presents in more detail the assessment and validation of the French code CATHARE for VVER calculations. Three assessment cases are presented: loop seal clearing, core reflooding and flow in a horizontal steam generator. The experience gained during these assessment and validation calculations has been used to analyze the behavior of the horizontal steam generator and the natural circulation in the geometry of the Loviisa nuclear power plant. The cases presented are not exhaustive, but they give a good overview of the work performed by the personnel of Lappeenranta University of Technology (LUT). Large part of the work has been performed in co-operation with the CATHARE-team in Grenoble, France. The design of a Russian type pressurized water reactor, VVER, differs from that of a Western-type PWR. Most of thermal-hydraulic system codes are validated only for the Western-type PWRs. Thus, the codes should be assessed and validated also for VVER design in order to establish any weaknesses in the models. This information is needed before codes can be used for the safety analysis. Theresults of the assessment and validation calculations presented here show that the CATHARE code can be used also for the thermal-hydraulic safety studies for VVER type plants. However, some areas have been indicated which need to be reassessed after further experimental data become available. These areas are mostly connected to the horizontal stem generators, like condensation and phase separation in primary side tubes. The work presented in this thesis covers a large numberof the phenomena included in the CSNI code validation matrices for small and intermediate leaks and for transients. Also some of the phenomena included in the matrix for large break LOCAs are covered. The matrices for code validation for VVER applications should be used when future experimental programs are planned for code validation.

This thesis includes several thermal hydraulic analyses related to the Loviisa WER 440 nuclear power plant units. The work consists of experimental studies, analysis of the experiments, analysis of some plant transits and development of a calculational model for calculation of boric acid concentrations in the reactor. In the first part of the thesis, in the case of won of boric acid solution behaviour during long term cooling period of LOCAs, experiments were performed in scaled down test facilities. The experimental data together with the results of RELAPS/MOD3 simulations were used to develop a model for calculations of boric acid concentrations in the reactor during LOCAs. The results of calculations showed that margins to critical concentrations that would lead to boric acid crystallization were large, both in the reactor core and in the lower plenum. This was mainly caused by the fact that water in the primary cooling circuit includes borax (Na)BsO,.IOHZO), which enters the reactor when ECC water is taken from the sump and greatly increases boric acid solubility in water. In the second part, in the case of simulation of horizontal steam generators, experiments were performed with PACTEL integral test loop to simulate loss of feedwater transients. The PACTEL experiments, as well as earlier REWET III natural circulation tests, were analyzed with RELAPS/MOD3 Version Sm5 code. The analysis showed that the code was capable of simulating the main events during the experiments. However, in the case of loss of secondary side feedwater the code was not completely capable to simulate steam superheating in the secondary side of the steam generators. The third part of the work consists of simulations of Loviisa VVER reactor pump trip transients with RELAPSlMODI Eur, RELAPS/MOD3 and CATHARE codes. All three codes were capable to simulate the two selected pump trip transients and no significant differences were found between the results of different codes. Comparison of the calculated results with the data measured in the Loviisa plant also showed good agreement.

Electric energy demand has been growing constantly as the global population increases. To avoid electric energy shortage, renewable energy sources and energy conservation are emphasized all over the world. The role of power electronics in energy saving and development of renewable energy systems is significant. Power electronics is applied in wind, solar, fuel cell, and micro turbine energy systems for the energy conversion and control. The use of power electronics introduces an energy saving potential in such applications as motors, lighting, home appliances, and consumer electronics. Despite the advantages of power converters, their penetration into the market requires that they have a set of characteristics such as high reliability and power density, cost effectiveness, and low weight, which are dictated by the emerging applications. In association with the increasing requirements, the design of the power converter is becoming more complicated, and thus, a multidisciplinary approach to the modelling of the converter is required. In this doctoral dissertation, methods and models are developed for the design of a multilevel power converter and the analysis of the related electromagnetic, thermal, and reliability issues. The focus is on the design of the main circuit. The electromagnetic model of the laminated busbar system and the IGBT modules is established with the aim of minimizing the stray inductance of the commutation loops that degrade the converter power capability. The circular busbar system is proposed to achieve equal current sharing among parallel-connected devices and implemented in the non-destructive test set-up. In addition to the electromagnetic model, a thermal model of the laminated busbar system is developed based on a lumped parameter thermal model. The temperature and temperature-dependent power losses of the busbars are estimated by the proposed algorithm. The Joule losses produced by non-sinusoidal currents flowing through the busbars in the converter are estimated taking into account the skin and proximity effects, which have a strong influence on the AC resistance of the busbars. The lifetime estimation algorithm was implemented to investigate the influence of the cooling solution on the reliability of the IGBT modules. As efficient cooling solutions have a low thermal inertia, they cause excessive temperature cycling of the IGBTs. Thus, a reliability analysis is required when selecting the cooling solutions for a particular application. The control of the cooling solution based on the use of a heat flux sensor is proposed to reduce the amplitude of the temperature cycles. The developed methods and models are verified experimentally by a laboratory prototype.

A new approach to the determination of the thermal parameters of high-power batteries is introduced here. Application of local heat flux measurement with a gradient heat flux sensor (GHFS) allows determination of the cell thermal parameters in di_erent surface points of the cell. The suggested methodology is not cell destructive as it does not require deep discharge of the cell or application of any charge/discharge cycles during measurements of the thermal parameters of the cell. The complete procedure is demonstrated on a high-power Li-ion pouch cell, and it is verified on a sample with well-known thermal parameters. A comparison of the experimental results with conventional thermal characterization methods shows an acceptably low error. The dependence of the cell thermal parameters on state of charge (SoC) and measurement points on the surface was studied by the proposed measurement approach.

The safe use of nuclear power plants (NPPs) requires a deep understanding of the functioning of physical processes and systems involved. Studies on thermal hydraulics have been carried out in various separate effects and integral test facilities at Lappeenranta University of Technology (LUT) either to ensure the functioning of safety systems of light water reactors (LWR) or to produce validation data for the computer codes used in safety analyses of NPPs. Several examples of safety studies on thermal hydraulics of the nuclear power plants are discussed. Studies are related to the physical phenomena existing in different processes in NPPs, such as rewetting of the fuel rods, emergency core cooling (ECC), natural circulation, small break loss-of-coolant accidents (SBLOCA), non-condensable gas release and transport, and passive safety systems. Studies on both VVER and advanced light water reactor (ALWR) systems are included. The set of cases include separate effects tests for understanding and modeling a single physical phenomenon, separate effects tests to study the behavior of a NPP component or a single system, and integral tests to study the behavior of the whole system. In the studies following steps can be found, not necessarily in the same study. Experimental studies as such have provided solutions to existing design problems. Experimental data have been created to validate a single model in a computer code. Validated models are used in various transient analyses of scaled facilities or NPPs. Integral test data are used to validate the computer codes as whole, to see how the implemented models work together in a code. In the final stage test results from the facilities are transferred to the NPP scale using computer codes. Some of the experiments have confirmed the expected behavior of the system or procedure to be studied; in some experiments there have been certain unexpected phenomena that have caused changes to the original design to avoid the recognized problems. This is the main motivation for experimental studies on thermal hydraulics of the NPP safety systems. Naturally the behavior of the new system designs have to be checked with experiments, but also the existing designs, if they are applied in the conditions that differ from what they were originally designed for. New procedures for existing reactors and new safety related systems have been developed for new nuclear power plant concepts. New experiments have been continuously needed.

The present study focuses on two effects of the presence of a noncondensable gas on the thermal-hydraulic behavior of thecoolant of the primary circuit of a nuclear reactor in the VVER-440 geometry inabnormal situations. First, steam condensation with the presence of air was studied in the horizontal tubes of the steam generator (SG) of the PACTEL test facility. The French thermal-hydraulic CATHARE code was used to study the heat transfer between the primary and secondary side in conditions derived from preliminary experiments performed by VTT using PACTEL. In natural circulation and single-phase vapor conditions, the injection of a volume of air, equivalent to the totalvolume of the primary side of the SG at the entrance of the hot collector, did not stop the heat transfer from the primary to the secondary side. The calculated results indicate that air is located in the second half-length (from the mid-length of the tubes to the cold collector) in all the tubes of the steam generator The hot collector remained full of steam during the transient. Secondly, the potential release of the nitrogen gas dissolved in the water of the accumulators of the emergency core coolant system of the Loviisa nuclear power plant (NPP) was investigated. The author implemented a model of the dissolution and release ofnitrogen gas in the CATHARE code; the model created by the CATHARE developers. In collaboration with VTT, an analytical experiment was performed with some components of PACTEL to determine, in particular, the value of the release time constant of the nitrogen gas in the depressurization conditions representative of the small and intermediate break transients postulated for the Loviisa NPP. Such transients, with simplified operating procedures, were calculated using the modified CATHARE code for various values of the release time constant used in the dissolution and release model. For the small breaks, nitrogen gas is trapped in thecollectors of the SGs in rather large proportions. There, the levels oscillate until the actuation of the low-pressure injection pumps (LPIS) that refill the primary circuit. In the case of the intermediate breaks, most of the nitrogen gas is expelled at the break and almost no nitrogen gas is trapped in the SGs. In comparison with the cases calculated without taking into account the release of nitrogen gas, the start of the LPIS is delayed by between 1 and 1.75 h. Applicability of the obtained results to the real safety conditions must take into accountthe real operating procedures used in the nuclear power plant.

In this doctoral thesis, methods to estimate the expected power cycling life of power semiconductor modules based on chip temperature modeling are developed. Frequency converters operate under dynamic loads in most electric drives. The varying loads cause thermal expansion and contraction, which stresses the internal boundaries between the material layers in the power module. Eventually, the stress wears out the semiconductor modules. The wear-out cannot be detected by traditional temperature or current measurements inside the frequency converter. Therefore, it is important to develop a method to predict the end of the converter lifetime. The thesis concentrates on power-cycling-related failures of insulated gate bipolar transistors. Two types of power modules are discussed: a direct bonded copper (DBC) sandwich structure with and without a baseplate. Most common failure mechanisms are reviewed, and methods to improve the power cycling lifetime of the power modules are presented. Power cycling curves are determined for a module with a lead-free solder by accelerated power cycling tests. A lifetime model is selected and the parameters are updated based on the power cycling test results. According to the measurements, the factor of improvement in the power cycling lifetime of modern IGBT power modules is greater than 10 during the last decade. Also, it is noticed that a 10 C increase in the chip temperature cycle amplitude decreases the lifetime by 40%. A thermal model for the chip temperature estimation is developed. The model is based on power loss estimation of the chip from the output current of the frequency converter. The model is verified with a purpose-built test equipment, which allows simultaneous measurement and simulation of the chip temperature with an arbitrary load waveform. The measurement system is shown to be convenient for studying the thermal behavior of the chip. It is found that the thermal model has a 5 C accuracy in the temperature estimation. The temperature cycles that the power semiconductor chip has experienced are counted by the rainflow algorithm. The counted cycles are compared with the experimentally verified power cycling curves to estimate the life consumption based on the mission profile of the drive. The methods are validated by the lifetime estimation of a power module in a direct-driven wind turbine. The estimated lifetime of the IGBT power module in a direct-driven wind turbine is 15 000 years, if the turbine is located in south-eastern Finland.

This study investigated the surface hardening of steels via experimental tests using a multi-kilowatt fiber laser as the laser source. The influence of laser power and laser power density on the hardening effect was investigated. The microhardness analysis of various laser hardened steels was done. A thermodynamic model was developed to evaluate the thermal process of the surface treatment of a wide thin steel plate with a Gaussian laser beam. The effect of laser linear oscillation hardening (LLOS) of steel was examined. An as-rolled ferritic-pearlitic steel and a tempered martensitic steel with 0.37 wt% C content were hardened under various laser power levels and laser power densities. The optimum power density that produced the maximum hardness was found to be dependent on the laser power. The effect of laser power density on the produced hardness was revealed. The surface hardness, hardened depth and required laser power density were compared between the samples. Fiber laser was briefly compared with high power diode laser in hardening medium-carbon steel. Microhardness (HV0.01) test was done on seven different laser hardened steels, including rolled steel, quenched and tempered steel, soft annealed alloyed steel and conventionally through-hardened steel consisting of different carbon and alloy contents. The surface hardness and hardened depth were compared among the samples. The effect of grain size on surface hardness of ferritic-pearlitic steel and pearlitic-cementite steel was evaluated. In-grain indentation was done to measure the hardness of pearlitic and cementite structures. The macrohardness of the base material was found to be related to the microhardness of the softer phase structure. The measured microhardness values were compared with the conventional macrohardness (HV5) results. A thermodynamic model was developed to calculate the temperature cycle, Ac1 and Ac3 boundaries, homogenization time and cooling rate. The equations were numerically solved with an error of less than 10-8. The temperature distributions for various thicknesses were compared under different laser traverse speed. The lag of the was verified by experiments done on six different steels. The calculated thermal cycle and hardened depth were compared with measured data. Correction coefficients were applied to the model for AISI 4340 steel. AISI 4340 steel was hardened by laser linear oscillation hardening (LLOS). Equations were derived to calculate the overlapped width of adjacent tracks and the number of overlapped scans in the center of the scanned track. The effect of oscillation frequency on the hardened depth was investigated by microscopic evaluation and hardness measurement. The homogeneity of hardness and hardened depth with different processing parameters were investigated. The hardness profiles were compared with the results obtained with conventional single-track hardening. LLOS was proved to be well suitable for surface hardening in a relatively large rectangular area with considerable depth of hardening. Compared with conventional single-track scanning, LLOS produced notably smaller hardened depths while at 40 and 100 Hz LLOS resulted in higher hardness within a depth of about 0.6 mm.
